Wire EDM

Wire EDM (Wire EDM) is a highly precise manufacturing process used extensively in industry, particularly in the aerospace, automotive, and medical sectors. Using the principle of electrical discharge (EDM), wire EDM is capable of cutting complex shapes and fine details into conductive materials.

Erosion can be initiated from the outer edge, or a hole can be drilled first to serve as a starting point for the rest of the cut. Here are some of its advantages:

• Easy to achieve a high-quality surface finish
• Requires minimal post-processing
• Suitable for any conductive material, whether hard or brittle
• Extremely resistant
• Feature accuracy approaching ten-millionths of an inch
• Typical tolerances are approximately ten-millionths of an inch
  • Low distortion (practically zero—no bulk heating, tearing, fracture, or impact)
  • Unlimited feature complexity for 2D parts (the wire can move around infinitely) — although limited 3D complexity in 5-axis production
  • Safe operation, despite high voltages

How Wire EDM Works

The entire wire EDM process is typically performed in an electrolyte solution of paraffin wax or deionized water. This liquid not only acts as a coolant but also as a conductor for the current. It also effectively flushes away debris generated during the cutting process, preventing clogging. When wire EDM machines first entered the market, their designs resembled curved band saws or general-purpose EDM machines, primarily designed for machining complex two-dimensional shapes. Advances in technology have led to more sophisticated equipment, with many five-axis machines capable of cutting extremely complex three-dimensional shapes.

Wire EDM is particularly well-suited for machining hard materials from raw material to finished product, especially in a single pass. Among its many advantages (more on this later), Wire EDM effectively processes pre-hardened tool steels, which are often difficult to machine due to internal stresses and deformation. However, it also has some potential disadvantages. For example, the process is not suitable for plastics, composites, and naturally non-conductive materials. Furthermore, wire EDM's relatively slow speed often results in higher part costs than other machining methods, and consumables are also very expensive, as the electrode wire cannot be reused.

The way this technology works allows the workpiece to be moved flexibly while the machine is cutting, resulting in extremely high precision, a level of accuracy that no other CNC machining method can even come close to. The spark gap formed by the arc is typically very small, but in no case does the wire actually touch the workpiece. This non-contact cutting method ensures that no mechanical stress is placed on the workpiece during machining, thus preserving the physical properties of the material.
