plastic parts manufacturing
Plastics are the most common materials used to produce end-use parts and products, found in a wide range of applications, from consumer goods to medical devices. As a versatile material, plastics come in thousands of polymers, each with its own specific mechanical properties.

So, how are plastic parts made? A variety of plastic manufacturing processes have evolved to cover a wide range of applications, part geometries, and plastic types. These include injection molding, 3D printing, extrusion, and thermoforming.

For any designer or engineer involved in product development, familiarity with today's available manufacturing options and emerging developments that foreshadow future part manufacturing methods is crucial. This understanding not only helps optimize design and production processes but also ensures the performance and reliability of the final product.
How to Choose the Right Plastic Manufacturing Process

When selecting a manufacturing process for your product, consider the following factors:
Format: Does your part have complex internal features or tight tolerances? Depending on the design geometry, manufacturing options may be limited or significant design for manufacturing (DFM) optimization may be required for economical production.

Volume/Cost: What is the total volume or annual volume of parts you plan to produce? Some manufacturing processes have higher upfront costs for tooling and setup, but produce parts with a lower price per part. In contrast, low-volume manufacturing processes have lower startup costs, but due to longer cycle times, less automation, and higher labor costs, the cost per part may remain the same or only slightly decrease as volume increases.

Leadtime: How quickly do you need to produce parts or finished products? Some processes can produce the first batch of parts within 24 hours, while tooling and setup for certain high-volume production processes may take several months.

Material: What stresses and strains will your product need to withstand? The best material for a given application is determined by a variety of factors, and cost must be balanced against functional and aesthetic requirements. Consider the ideal properties for your specific application and compare them with the available options for a given manufacturing process.

Types of Plastics There are thousands of different types of plastics, with varying base chemical compositions, derivatives, and additives, formulated to encompass a wide range of functional and aesthetic properties. To simplify the process of finding the best material for a specific part or product, plastics can be categorized into two main types: thermoplastics and thermosets.

Thermoplastics

Thermoplastics are the most commonly used type of plastic. Their key characteristic is their ability to undergo multiple melting and solidification cycles without significant degradation. Thermoplastics are typically supplied in small pellets or flakes and then heated and formed into the desired shape using various manufacturing processes. This process is fully reversible, as no chemical bonds are formed, making it possible to recycle, melt, and reuse thermoplastics.

Common Thermoplastic Material Types:

Acrylic (PMMA)
Acrylonitrile Butadiene Styrene (ABS)
Polyamide (PA)
Polylactic Acid (PLA)
Polycarbonate (PC)
Polyetheretherketone (PEEK)
Polyethylene (PE)
Polypropylene (PP)
Polyvinyl Chloride (PVC)

Thermosets

In contrast to thermoplastics, thermosets (also known as thermosets) remain in a permanent solid state after curing. In thermosets, polymers crosslink through a curing process induced by heat, light, or appropriate radiation, forming irreversible chemical bonds.
Thermosets decompose rather than melt when heated and do not deform when cooled. This makes thermosets useful in many high-strength and heat-resistant applications, but it also makes recycling thermosets or returning them to their basic components nearly impossible.

Common Types of Thermosets:

Cyanate Esters
Epoxy
Polyesters
Polyurethanes
Silicone
Vulcanized Rubber
